Custom Rigid Mailer Boxes for Premium Product Packaging
Custom rigid mailer boxes are made-to-order packaging boxes built from rigid board. They hold a firm shape, so your product gets a premium look. You can specify the size, printed design, finish and insert layout. Whether a box suits shipping depends on its construction, the contents and any extra protective packaging.
At Custom Printed Paper, we make rigid mailer packaging for UK businesses. It suits brands that want the box to match the product, from gift sets and cosmetics to accessories and samples. Because we build each box around your product, the fit is right from the start.
Ready to get started? Send us your product dimensions and order quantity. We will then price your box to your exact specification.
Why Choose Custom Rigid Mailer Boxes?
Rigid mailer boxes work best when presentation matters as much as protection. The board does not fold flat or sag like a thin carton. As a result, the box keeps its shape, its edges and its printed finish. That is why many brands choose premium rigid mailers for gifts and launches.
- Firm structure: dense board keeps the box square and the corners sharp.
- Premium presentation: a printed wrap and a quality finish give a high-end feel that suits gifting and unboxing.
- Tailored fit: internal dimensions match your product, so there is less empty space and less movement.
- Brand visibility: your logo and colours can appear on the outside, the inside, or both.
There is one limit to keep in mind. A rigid mailer puts presentation first. For heavy, sharp or very fragile items, add a fitted insert or place the box inside an outer shipping carton.
Materials and Construction Options
Most rigid cardboard mailer boxes start with greyboard. We cut and form this dense board to your dimensions. We then fix a printed paper wrap over it. The wrap carries your artwork and finish.
Four choices shape the finished box:
- Board thickness: thicker board adds rigidity, but it also adds weight.
- Wrap paper: coated or uncoated paper changes the look and feel of your print.
- Closure style: the lid and closing method decide how the box opens and how securely it stays shut.
- Interior: the inside can be left plain, lined or printed.
Do you want a different rigid format? Our Custom Rigid Setup Boxes use a separate lid and base. Meanwhile, our Custom Book Style Rigid Boxes open like a book. Both are good alternatives if a mailer shape is not the right fit.
Custom Sizes, Printing and Finishes
We make custom size rigid mailer boxes to your internal length, width and depth. That means you are not forced to choose from fixed stock sizes.
Printing
Custom printed rigid mailers can use digital or offset printing. For full-colour artwork, CMYK covers the range. If your brand needs an exact shade, specify a Pantone colour. Also, you can print the outside, the inside, or both.
Finishes
- Matt lamination: a flat, modern surface that reduces glare.
- Gloss lamination: a shiny surface that makes colours look deeper.
- Soft-touch coating: a smooth, velvety feel.
- Foil stamping: a metallic accent for logos and fine detail.
- Embossing: a raised pattern that adds texture.
Finishes change how a box looks and how it recycles. We cover this in the recycling section below. For a more decorative look, see our Custom Luxury Rigid Boxes.
Inserts
Rigid mailer boxes with inserts keep products in position during handling. Therefore, the right material depends on the product.
- Cardboard inserts: suit flat or lightweight items such as stationery or small accessories.
- Paper-pulp inserts: moulded to the shape of the product, so they suit bottles and jars.
- Foam inserts: cushion delicate items, although foam is harder to recycle.
- Dividers: separate several items in one box, such as a gift set.
What Products Can Rigid Mailer Boxes Hold?
Overall, these boxes suit small to medium products where presentation matters. Common uses include:
- Cosmetics and skincare sets: fitted inserts hold each item upright.
- Accessories and small electronics: a fitted insert stops items from shifting.
- Gift sets: a printed wrap and a neat interior create a ready-to-give presentation. Browse our Custom Gift Boxes for more gifting formats.
- Product samples: a compact box makes a strong first impression on new customers.
- Documents and certificates: rigid board keeps flat items from bending.
- Subscription boxes: the same box every time keeps every delivery consistent.
Because each use has different protection needs, test your product in a sample box before you commit to a large order.
Rigid vs Corrugated Mailer Boxes
The choice comes down to purpose. Rigid vs corrugated mailer boxes differ most in presentation, weight and cost.
| Factor | Rigid mailer box | Corrugated mailer box |
| Construction | Dense rigid board with a printed paper wrap | Fluted layers between flat liners |
| Presentation | Smooth, firm and premium | Functional, with print on the outer liner |
| Transit protection | Holds its shape; fragile items may need inserts or an outer carton | Fluted layers absorb impact, so it is a common choice for shipping |
| Weight | Heavier | Lighter |
| Storage | Generally takes more space, as it does not fold flat | Typically ships flat and needs assembly |
| Cost per unit | Usually higher | Usually lower |
| Best for | Gifting, premium retail, subscription and launch boxes | Everyday ecommerce shipping |
In short, choose rigid when presentation leads. Choose corrugated when transit protection and unit cost lead. If that sounds closer to your needs, see our Custom Mailer Boxes.
How to Choose the Right Box Size
A good fit protects the product and keeps the box looking sharp. For that reason, follow these steps:
- Measure the product. Record its length, width and height in millimetres at the widest points.
- Add the insert. Include the thickness of any insert, plus any padding you need.
- Allow clearance. Leave a small gap so the product slides in and out easily.
- Confirm the measurement type. Internal size is the usable space inside. External size is larger because the board has thickness.
- Write the size clearly. State it as length × width × depth, and use that order every time.
If you are unsure, send us your product details. We will help you check the fit before artwork begins.
Pricing, Minimum Orders and Production
We price custom rigid mailer boxes to your full brief. A quote is therefore the most accurate way to compare costs. These factors affect the custom rigid mailer boxes price:
- Box dimensions and board thickness
- Order quantity
- Number of print colours and print coverage
- Finishes such as lamination, foil or embossing
- Inserts and interior lining
- Artwork complexity and delivery location
Larger quantities usually lower the cost per box, because setup costs spread across more units. Also, the minimum order depends on the box type and specification. We confirm it in your quote.
Before production, you should approve an artwork proof. If fit or finish is critical, ask about a physical sample too. Production time depends on quantity, finishes and how quickly you approve the artwork. We confirm your timeline once you sign off the proof.
What to Send for a Quote
- Product dimensions (length × width × depth)
- Required quantity
- Product type and intended use
- Material and finish preferences
- Insert requirements
- Artwork files, if you have them
- Delivery postcode
Materials and Recycling Considerations
Paper and cardboard is one of the most recycled packaging materials in the UK. According to GOV.UK’s provisional figures, the UK recycled 3.895 million tonnes of paper and cardboard packaging in 2025. That came from 4.852 million tonnes arising, a rate of 80.3%. GOV.UK may revise these figures.
However, this is a national figure for all paper and cardboard packaging. Therefore, it does not prove that every rigid mailer is recyclable.
Recyclable rigid mailer packaging depends on every component. That includes the board, wrap, lamination, adhesive and insert. Plastic lamination, foil and foam can make separation harder. Paper-based inserts and simpler finishes are easier to recycle.
We describe the recyclability of each box according to its actual materials, in line with ASA guidance on environmental claims. For disposal, your local council’s guidance decides what can go in household recycling.

Frequently Asked Questions
What are custom rigid mailer boxes?
Custom rigid mailer boxes are made-to-order boxes built from rigid board. They keep a firm shape, so products look their best. You choose the size, print design, finish and inserts. They suit gifting, cosmetics, accessories and samples. For shipping, suitability depends on the product’s weight and fragility.
What is the difference between rigid and corrugated mailer boxes?
Rigid mailers use dense, non-folding board and a printed wrap. In contrast, corrugated mailers use fluted layers that add cushioning and strength. Rigid boxes lead on presentation and shape retention. Corrugated boxes are usually lighter and lower in cost, which suits everyday ecommerce shipping.
Can rigid mailer boxes be customised in size?
Yes. We make them to your internal length, width and depth. Measure your product, then add space for any insert and a small clearance. Tell us whether your measurements are internal or external. We can then confirm the right dimensions before artwork begins.
What printing and finishing options are available?
You can choose digital or offset printing, CMYK colours or Pantone matching, and printing on the outside, inside or both. Finishes include matt or gloss lamination, soft-touch coating, foil stamping and embossing. Some combinations affect recyclability, so tell us your priorities when you request a quote.
Can custom inserts be included?
Yes. Inserts hold products in place, so they reduce movement. Options include cardboard, paper-pulp and foam inserts, as well as dividers for multi-item sets. The best material depends on your product’s size, weight and fragility. Send us your product details, and we will suggest a suitable layout.
How much do custom rigid mailer boxes cost?
The price depends on box size, board thickness, quantity, printing, finishes and inserts. Also, larger quantities usually reduce the cost per box. Because we make every box to order, a quote based on your full brief gives the most accurate price.
